鈦合金薄壁型零件,加工難點分析及解決方法!

當鈦合金(jin)遇上薄(bo)壁(bi)型零件(jian),公認的(de)難加(jia)工材(cai)料上要加(jia)工2mm薄(bo)壁(bi),看起來難度似乎也加(jia)倍了,不過具體分析后(hou),還是可以(yi)有相應解決辦法的(de):

01、鈦(tai)合金薄(bo)壁型腔零件(jian)分析(xi)

1.1 零(ling)件尺寸(cun)分析

包(bao)絡蓋板零件的最小矩形(xing)輪(lun)廓尺寸567mmx426mmx56.5mm,整體外觀是大圓弧面(mian)薄壁(bi)型(xing)腔結構,圓弧面(mian)型(xing)腔壁(bi)厚均為(wei)2mm,兩端連接肩厚度(du)6mm。為(wei)了保證蓋板與箱體按(an)裝后的密封(feng)性,要求(qiu)蓋板零件安裝面(mian)平面(mian)度(du)0.1mm。


1.2 加工工藝分析

蓋(gai)板(ban)(ban)零(ling)件(jian)的(de)(de)重點(dian)加(jia)工部位(wei)是(shi)型腔(qiang),難點(dian)是(shi)解決蓋(gai)板(ban)(ban)零(ling)件(jian)因(yin)薄(bo)壁的(de)(de)結構(gou)特點(dian)在加(jia)工過程的(de)(de)顫振問(wen)題。其(qi)整體(ti)結構(gou)簡(jian)單,蓋(gai)板(ban)(ban)與箱體(ti)安裝面(mian)有較高平面(mian)度(du)和表面(mian)質量(liang)的(de)(de)要求(qiu),其(qi)余部位(wei)尺寸(cun)精度(du)和表面(mian)質量(liang)要求(qiu)不高,全部加(jia)工工序可選擇(ze)在數控加(jia)工中心上(shang)完成。

這里選(xuan)用570mmx430mmx60mm毛(mao)坯(pi)板料,鈦(tai)合金薄壁型腔(qiang)蓋板零件(jian)加工(gong)需要進行3個加工(gong)步驟:①凸型腔(qiang)粗銑、精(jing)銑即安裝孔加工(gong);②凹型腔(qiang)粗精(jing)銑加工(gong);③安裝面精(jing)加工(gong)。

02、加工(gong)(gong)工(gong)(gong)藝與(yu)工(gong)(gong)裝方案設計

2.1 凸型腔粗(cu)銑、精銑及安裝孔加工(gong)

加(jia)工(gong)蓋板零(ling)件的(de)(de)外(wai)形(xing)尺寸567mm±0.1mmx426m±0.1mmx57mm,保證所有加(jia)工(gong)面(mian)(mian)表(biao)面(mian)(mian)粗櫧(zhu)度為(wei)(wei) Ra3.2Um,在厚度方向留0.5mm加(jia)工(gong)余量,并在大平面(mian)(mian)上(shang)加(jia)工(gong)4個(ge)(ge)M16深(shen)40的(de)(de)螺紋孔作為(wei)(wei)凸型腔加(jia)工(gong)工(gong)序的(de)(de)固(gu)(gu)定(ding)(ding)孔,4個(ge)(ge)螺紋孔以(yi)大平面(mian)(mian)的(de)(de)對(dui)稱中(zhong)心點為(wei)(wei)基準,定(ding)(ding)位尺寸與(yu)固(gu)(gu)定(ding)(ding)在工(gong)作臺上(shang)的(de)(de)鋁鎂合金(jin)6061工(gong)裝固(gu)(gu)定(ding)(ding)孔相對(dui)應,使(shi)蓋板零(ling)件采(cai)用“一面(mian)(mian)兩銷”的(de)(de)定(ding)(ding)位方式,用螺釘裝夾(jia)的(de)(de)方法(fa)實現定(ding)(ding)位與(yu)裝夾(jia)。


其次,加(jia)工蓋板零件的(de)凸(tu)型腔和兩側安裝臺階面(mian)。凸(tu)型腔粗(cu)(cu)加(jia)工以及兩側安裝臺階面(mian)粗(cu)(cu)精(jing)加(jia)工選用(yong)含(han)鈷較高(gao)的(de)四刃立銑刀,選取平行(xing)銑削(xue)曲面(mian)粗(cu)(cu)加(jia)工方法如圖2所示(shi)。在(zai)切削(xue)過程中,高(gao)速(su)工具鋼(gang)刀具一定(ding)要(yao)保持充足(zu)的(de)切削(xue)液,以延(yan)長刀具的(de)使用(yong)壽命。

然后(hou),凸型(xing)腔(qiang)精加(jia)(jia)工(gong)(gong)(gong)(gong)選(xuan)(xuan)用聚晶立(li)方氮化硼球頭(tou)銑刀,選(xuan)(xuan)取(qu)流線(xian)曲面(mian)(mian)精加(jia)(jia)工(gong)(gong)(gong)(gong)方法如(ru)圖3所(suo)示(shi),整體(ti)誤差控制在(zai)0.012mm以內。最后(hou),加(jia)(jia)工(gong)(gong)(gong)(gong)安裝面(mian)(mian)上(shang)的16個安裝孔(kong)(均屬于螺紋連接(jie)孔(kong)),選(xuan)(xuan)用如(ru)0.5mm的硬(ying)質(zhi)合金鉆(zhan)頭(tou)直(zhi)接(jie)鉆(zhan)孔(kong)可達到加(jia)(jia)工(gong)(gong)(gong)(gong)要求。本工(gong)(gong)(gong)(gong)序(xu)結束(shu)后(hou)應去除(chu)毛刺,銳邊倒鈍,凸型(xing)腔(qiang)表面(mian)(mian)進行拋(pao)光(guang)處理,不能有明顯刀痕,以免影響(xiang)下一工(gong)(gong)(gong)(gong)序(xu)的定位(wei)與裝夾。


2.2 型腔粗(cu)精銑(xian)加工與(yu)銑(xian)削(xue)工裝

圖4為凹型(xing)腔(qiang)粗(cu)、精(jing)(jing)銑加(jia)工(gong)(gong)的(de)(de)銑削(xue)工(gong)(gong)裝(zhuang)(zhuang)。將上(shang)一工(gong)(gong)序固(gu)定(ding)在工(gong)(gong)作臺上(shang)的(de)(de)工(gong)(gong)裝(zhuang)(zhuang)加(jia)工(gong)(gong)出凹曲面(mian)與(yu)蓋(gai)板零(ling)件的(de)(de)凸(tu)型(xing)腔(qiang)相配合,工(gong)(gong)裝(zhuang)(zhuang)兩側面(mian)與(yu)蓋(gai)板零(ling)件兩端的(de)(de)安(an)裝(zhuang)(zhuang)臺階面(mian)相配合,以實現精(jing)(jing)確定(ding)位。工(gong)(gong)裝(zhuang)(zhuang)凹曲面(mian)與(yu)平(ping)面(mian),平(ping)面(mian)與(yu)平(ping)面(mian)相交的(de)(de)地方進(jin)行清根處理(li),避(bi)免毛刺或銳(rui)邊等影響定(ding)位精(jing)(jing)度(du)。再利用工(gong)(gong)裝(zhuang)(zhuang)兩側10個M10的(de)(de)螺(luo)紋孔完成蓋(gai)板零(ling)件與(yu)工(gong)(gong)裝(zhuang)(zhuang)的(de)(de)裝(zhuang)(zhuang)夾固(gu)定(ding)。

蓋板零件凹型(xing)腔(qiang)粗加工選用挖槽的方法,刀(dao)具(ju)、切(qie)削(xue)液(ye)和切(qie)削(xue)參數(shu)與凸型(xing)腔(qiang)基本相同(tong)。上道工序的4個M16裝夾孔在銑削(xue)過程(cheng)中容易引起(qi)振(zhen)動損壞(huai)刀(dao)具(ju),在切(qie)削(xue)中需要注意。刀(dao)具(ju)與銑削(xue)參數(shu)和凸型(xing)腔(qiang)精加工相同(tong)。


工中需要注意的是:

①蓋(gai)板零件凹型腔粗加(jia)(jia)工與精加(jia)(jia)工中間必須(xu)安(an)排一次(ci)自(zi)然失效處理(li),完全釋放切削加(jia)(jia)工產生的內應力,防止加(jia)(jia)工變形;

②精加工(gong)裝(zhuang)夾時(shi),要前后多(duo)次調換蓋(gai)板零件與工(gong)裝(zhuang)的(de)(de)配合面(mian),反復(fu)修復(fu)工(gong)裝(zhuang)內(nei)所有(you)配合面(mian)上黑色研(yan)磨痕跡,保(bao)證定(ding)位(wei)后的(de)(de)蓋(gai)板零件與工(gong)裝(zhuang)配合曲面(mian)不(bu)能有(you)明(ming)顯的(de)(de)間隙(xi);

③清(qing)除干凈工裝內清(qing)根清(qing)角處及配(pei)合(he)面上(shang)的切屑(xie),避免(mian)壓傷蓋(gai)板零(ling)件,影響(xiang)表面質(zhi)量;④鎖緊兩側螺釘時,應左右交替對稱旋(xuan)擰,盡量避免(mian)裝夾力引起的變(bian)形。

2.3 精加工安(an)裝面

經檢測加(jia)工完成后的安裝面(mian),造成平(ping)面(mian)度和(he)表面(mian)粗糙度超差的主(zhu)要原因是(shi)刀(dao)痕或加(jia)工變形等(deng)因素,這(zhe)就需要重新(xin)精加(jia)工安裝面(mian)。

定位基準和裝夾固(gu)定面都應選(xuan)取蓋板零件兩(liang)側的平行安裝臺階面,首先選(xuan)擇(ze)精(jing)銑的加(jia)(jia)(jia)工(gong)方法(fa),然后選(xuan)擇(ze)精(jing)磨(mo)的加(jia)(jia)(jia)工(gong)方法(fa),最后選(xuan)擇(ze)研磨(mo)的加(jia)(jia)(jia)工(gong)手段,并且在(zai)加(jia)(jia)(jia)工(gong)過程中不斷檢(jian)測。在(zai)凸型腔加(jia)(jia)(jia)工(gong)工(gong)序預留0.5mm以內的加(jia)(jia)(jia)工(gong)余(yu)量(liang),以達(da)到精(jing)度(du)要求(qiu)。加(jia)(jia)(jia)工(gong)完成后經過檢(jian)驗(yan)合格的蓋板零件。

鈦合(he)金TC4屬(shu)于(yu)難加工(gong)(gong)材料,蓋板零件屬(shu)于(yu)薄(bo)(bo)壁(bi)和型(xing)腔的(de)結(jie)構,實際的(de)數控加工(gong)(gong)中(zhong)使用同一(yi)個工(gong)(gong)裝,在(zai)設計(ji)時能(neng)與(yu)蓋板零件的(de)整體工(gong)(gong)藝相(xiang)符合(he);在(zai)技(ji)術上不僅解決了(le)裝夾定位,還(huan)能(neng)巧妙地(di)克服2mm薄(bo)(bo)壁(bi)加工(gong)(gong)振顫,避免裝夾力過大、防止變形等問題。在(zai)加工(gong)(gong)實踐(jian)中(zhong),合(he)理利用工(gong)(gong)裝可以降(jiang)低成本,方便操作,省時高效。
